Structural Beams Incorrectly Connected and Misaligned

Two structural steel beams were connected at different levels, creating an approximate 10 mm offset between their upper flanges. The connection appears to have been assembled incorrectly or fabricated without achieving the required alignment shown in the structural design.

The offset may affect the bearing and level of the supported floor, roof or secondary framing and could introduce unintended eccentricity or local stresses into the connection. The discrepancy should be surveyed and referred to the structural engineer and steelwork designer for assessment. The beams must not be forced, packed or altered on site without an approved remedial detail.

Context

The acceptability of a 10 mm offset depends on the approved structural design, connection detail, beam camber, intended falls or set-downs, supported construction and specified fabrication and erection tolerances. A difference in flange level may be intentional where beams support different build-ups, so a photograph alone cannot confirm non-compliance. The measured position should be checked by survey against the current approved drawings. Any assessment must also consider bolt-hole alignment, bearing, welds, connection eccentricity and whether the beams are already loaded. Remedial work must be designed or approved by the structural engineer and must not compromise the steelwork’s strength, protective coating or fire protection. Two adjoining structural steel beams had been connected out of alignment, leaving an approximate 10 mm vertical step between their top flanges. The beams did not form the continuous level indicated by the intended construction, suggesting an error in fabrication, member orientation, setting-out or erection. The misalignment could affect the bearing and level of the supported construction and may introduce unintended eccentric loading at the connection.

The transferable lesson

Structural steel connections must be checked for member identity, orientation, line, level and fit before bolts are fully tightened or the connection is accepted. Even a relatively small offset can affect supported construction and alter the intended load path. Fabrication and erection tolerances must be assessed against the approved drawings and applicable execution specification, rather than corrected through unapproved packing, grinding, heating or forced alignment. Any discrepancy must be referred to the structural engineer before work continues.
