Oversized Openings Around Electrical Back Boxes
Circular openings were cut into the plasterboard significantly larger than the square electrical back boxes. This left unsupported gaps around the boxes that could not be properly covered or sealed by the finished accessories. The openings may reduce the wall’s fire resistance, acoustic performance, air tightness and surface integrity. Context
The issue was identified during an inspection of a plasterboard-lined wall in a newly constructed residential development, before the electrical accessories and faceplates were fitted. Circular holes had been formed around two rectangular back boxes, leaving large gaps in the finished board. The wall formed part of the internal compartmentation and required confirmation of its specified fire, acoustic and air-tightness performance before second-fix work and handover. Oversized circular openings had been cut into the plasterboard to accommodate square electrical back boxes. The openings extended beyond the edges of the boxes, leaving visible, unsupported gaps in the wall lining. These gaps would not be adequately repaired by fitting the final faceplates and could compromise the integrity, fire resistance, acoustic performance and air tightness of the completed wall.
The transferable lesson
Openings in plasterboard must be accurately formed to suit the size and shape of the installed electrical box or service penetration. Faceplates are decorative finishes and must not be relied upon to conceal or restore damaged wall linings. Where a wall has fire, acoustic or air-tightness requirements, every opening must be formed and sealed using a detail that is tested or approved for the complete wall and accessory system. Early coordination and accurate setting-out prevent avoidable damage and extensive remedial work.
Recommended action
Confirm the wall’s fire, acoustic and air-tightness requirements before installing electrical accessories. Set out each back box accurately and cut the plasterboard using the correct template and tools so the opening closely matches the box. Inspect openings before faceplates are fitted. Oversized or damaged areas should be repaired using an approved method compatible with the complete wall system, which may require replacement of the affected plasterboard rather than local filling. Where the wall is fire-rated, use the specified back box, fire-protection detail and sealing system, and record the completed installation before it is concealed.
Limitations and application
The required repair will depend on the wall construction, number and thickness of plasterboard layers, stud arrangement, location of the boxes, and any required fire, acoustic or air-tightness rating. Small gaps may be permitted by some tested systems, but acceptable dimensions and sealing materials are system-specific. Generic filler, foam or sealant must not be assumed to restore performance. The repair detail should be confirmed by the wall-system manufacturer and, where applicable, the fire or acoustic specialist. Electrical circuits must be safely isolated before removing boxes or replacing damaged boards.
